How does a hollow become an arrancar??
Is it some kind of power derived from the hougyoku??

It doesn't exactly give them a power boost, it allows them to take humanoid form. For example, an Arrancar can still be beaten by, say... a Vasto Lordes.

The primera espada didn't use the Hogyoku because they already became arrancar before Aizen stole the Hogyoku from Rukia's body.

This was why they weren't as powerfull, as they were also imperfect arrancars. Only the hogyoku can create a perfect arrancar.

oull of the mask and think something about consuming or defeating other hollows to get stronger, grimjows story explains it better. If you were stark, all you have to do is show up and every hollow is died lol beside vasto lorde

To begin with, Hollows can be classified as regular or menos grande, the latter category is where all of the Espada fall.
The menos grande has three subdivisions in which Hollows can be placed, primarily off appearance and strength:

1. the lowest level is known as the Gillian class
2. the middle stage is known as the Adjuchas class
3. the final level is known as the Vasto Lorde class

To move from 1 to 2 and 2 to 3, the Hollow in question must apparently consume other Hollows.

Arrancar are entirely different though, any Hollow, regardless of their classification may become an arrancar.
Regardless of what class they were as Hollows, they can be naturally created or artificially created (Hōgyoku).

Even though both forms of evolution lead to viable arrancar, the latter method generally creates stronger members.
The above notion is directly correlated to the status of both the Privaron Espada (natural) and the Espada (artificial).

There is no such thing as a perfect arrancar, their power is based off previous Hollow category and method of evolution.​

Not sure. But they became arrancar whilst they were still Gillian (I think) Their appearance is also determined on how powerful they are. The weaker the hollow, the less they'll resemble a human when thy become arrancar.
