As far as we know, Sasuke's Susano'o is not On Madara's level. Madara was able to Cover 100% Kyuubi with PS while sasuke only covered 50% kyuubi. Madara has better chakra reserves, better experience and better everything overall so his PS should be better.
Sasuke does have PS but it isn't on the level of Madara yet.

The sword only broke becuase Obito Doubted himself at the last moment. The sword was called "the sword of feelings" and had Rikudo's feelings dewling inside it, Obito doubted himself making the sword useless which is why it broke. Don't forget that it was a combined effort by Naruto and Sasuke.

BM is simply the act of bringing Kyubi out of the body. Kyubi can use Bijuudamas even if Minato couldn't
